the safe PSI you should be putting out with your turbo with stock injectors and fuel pump is 0psi.

those pictures dont show crap on the cylinder walls. to do it correctly you should at least hone the cylinder walls if your putting new rings in. you want a 45* cross hatch on the cyl walls and eve if you can still see the factory cross hatch there you should still hone them.

i think SS dosnt get as hot so there may be a heat differential issue. but i have never done this so i say just get a 308L SS flange and dont risk it.

you can do a Front Mount InterCooler with a stock look.
i have a front mount.. paint it black and barly cut your plastic bumper. i also choped up my metal bumper support so air can flow to the top of the intercooler. a side mount is a waste of time in my opinion.

i paid $400 for a whole front end off a 94, pulled my self. thats fenders, hood, bumper and support, headlight brackets and all that. o and i cut off the headlight plugs.

they make oversized bearings for a reason. .25 isnt to bad but you should have sent the block to the machine shop before you bought the rebuild kit.

i think this is actualy a real neat idea. i would have the exhaust open up around 1psi if possible. i can usualy keep it out of boost if the cops are behind me.

its not that big of a deal, if you have the right tune your pistons will be fine.
i would port the inside of that manifold though. smooth all the welds out to the surrounding metal.

do a cylinder leak down test if your worried about things. it will tell you a % of blow by in each cylinder. vatozone has a tester that you can rent.
