Smaller O-rings aren't likely to work. I'd rather try drilling and reaming the manifold and fuel rail holes oversized than trying to get the injectors to fit in the smaller hole.

Depends on the muffler. One rule of thumb I've heard is that if your muffler flows 2.2 CFM for every hp you make, you will lose less than 1% of your horsepower. Finding a single turbo muffler that flows that well might be tricky, but two such mufflers in a dual exhaust setup would work.

The Megasquirt can generally compensate for altitude changes; it measures the air pressure every time it starts up (and depending on how it's built, some versions will do this in real time too). We've found that open loop boost control can need retuning, but the fuel and spark maps usually don't.

The ECU gets its tach signal from the CAS.

In your case, try wiring the green wire straight to the negative terminal of the coil instead of the electronic tach signal.

There's quite a range of turbo Ecotec motors out there, from 200 hp SAAB versions to 800 hp monsters. They can take a surprising amount of boost, so it's going to depend on just what exactly he's running.

The injectors need to flow more fuel when the car's warming up, so I don't think it is the injectors' fault. It sounds more like some sort of tuning issue, like he'd dialed in the fuel too lean and then added too much warm up enrichment to compensate when the engine is cold.

This could happen if:

1. You've changed the MAF as well as the injectors.
2. You have a vacuum leak (wouldn't apply under boost, though)
3. You're using a SAFC to fine tune a chip that happenedt o be too rich.

You'll definitely want a TPS on there, and it may be possible to make a Calum read a non-Nissan TPS (they're all pretty similar, though you'll want to contact Calum for sure). If you are using a MAF, at least you won't have some of the other concerns that often pop up with ITBs.

I take it you mean the intake air temperature sensor? That is best installed in the cold pipe between the intercooler and the throttle body. It can be put in the manifold but will often pick up engine heat and give a false high temperature reading.

I'd aim for somewhere in the richer 12's at the point where you're getting 5 psi of boost. 14's at 5 psi sound a bit risky to say the least, and not all that much different from 14's at full throttle on a low pressure turbo setup.

I think that was a reference to a guy who got upset at Bowling & Grippo and decided to design his own version of a build it yourself ECU. It's still in the "pre-alpha" stages right now, to use his own description of it.

I've got one of their ICs and some of their charge pipes myself. The intercooler is a bit heavy but looks pretty well made. The charge pipes are mandrel bent, I'd say the bend tolerance is around +-5 degrees. These particular parts seem like a pretty good value for the money.
